Welding
- Welding is a fabrication process that joins two or more parts to create a single part.
- Welding can be categorized as a Permanent Joining Process.
- Common examples of objects made using welding: Aircraft and ship bodies, building trusses, welded machine frames, and sheet metal parts.
- Welding is a metallurgical fusion process that joins similar metals using a heat source.
Welding Applications
- Used in the manufacture of automobile bodies, aircraft frames, railway wagons, machine frames, structural works, pressure vessels, furnaces, tanks, refrigerators, furniture, boilers, and shipbuilding.
- It is also used for repair and maintenance work; such as joining broken parts and rebuilding worn out components.
Types of Welding Processes

Plastic Welding: Parts to be joined are heated above their melting point and then fused together under pressure. No filler material is used.
- Examples: Forge welding, Resistance Welding.

Fusion Welding: The parts are heated above their melting point and allowed to solidify, without external pressure. A filler material is used.
- Examples: Arc welding and Gas welding.
Arc Welding
- Definition: Arc welding uses an electrical arc generated between an electrode and the work piece to produce heat. This heat is used to melt the work piece edges, allowing them to fuse together.
- Components: Arc welding requires a power source, a welding electrode, a work piece, and welding leads that connect the electrode and work piece to the power supply.
- Temperature: The arc reaches temperatures of 10,000°F (5,500°C), sufficient to melt the work piece edges for joining.
- Work Piece Preparation: When building long joints, the arc is moved along the joint line. As the arc moves, the front edge of the weld pool melts the edges and the solidifying rear edge forms the joint.
Arc Welding Power Sources
- Transformers
- Produce A.C. current.
- Least expensive option.
- Available in single-phase and three-phase configurations.
- Motor Generators
- D.C. generator sets with electric motor and alternator mounted on the same shaft.
- Produce D.C. current in either straight or reversed polarity.
- Polarity selection depends on the electrode type and material being welded.
- Rectifiers
- Transformers with electrical devices that convert A.C. to D.C.
- Allows the operator to utilize either A.C. or D.C. current (but only one at a time).
Arc Welding Accessories
- Welding Cables: Two cables are required, one from the machine to the electrode holder and one from the machine to the ground clamp. Cables are specified by their current carrying capacity.

Electrodes: Filler rods used in arc welding.
- Made of metallic wire (core wire) with similar composition to the metal being welded.
- Coated with a protective coating called flux.
- Classified into categories such as: mild steel, carbon steel, special alloy steel, cast iron, and non-ferrous.

Electrode Coatings: Provide a gaseous shield to prevent oxidization and contamination during welding.
- Coatings include titanium oxide, potassium oxide, cellulose, iron or manganese, Ferro silicates, carbonates, gums, clays, asbestos, etc.
- Electrode Size: Measured by the diameter of the core wire in SWG and length, along with brand and code names.

Metallic Arc Electrodes

Non-Metallic Arc Electrodes
- Mainly carbon and graphite.
Arc Welding Tools
- Electrode Holder: Holds the electrode and connects it to the welding cable. Important to be lightweight, strong, easy to handle, and insulated (to prevent shock).
- Ground Clamp: Connected to the ground cable and clamped to the work piece (or welding table) forming an electrical circuit. Should be strong, durable, and provide a low resistance connection.

Wire Brush and Chipping Hammer: Used for cleaning and preparing the work piece for welding.
- Wire brush removes rust, scale, and other debris.
- Chipping hammer removes slag, molten metal spatter, and solidified weld material.

Welding Table and Cabin:
- Welding table is made of steel plate and pipes. Provides a stable platform for positioning parts during welding.
- Welding cabin uses thermal resistant materials to isolate the surrounding environment from the heat and light generated during welding. Provides ventilation for exhaust fumes.

Face Shield: Protects the eyes and face from arc rays, spatters, and hot metal particles.
- Available in hand or helmet types.
- Made from lightweight non-reflecting fiber with dark glass lenses to filter out harmful rays.
- Hand Gloves: Protects hands from electric shock and hot spatters.
Techniques of Welding

Work Piece Preparation:
- Thoroughly clean work pieces of rust, scale, grease, and oil.
- Thicker work pieces should be beveled or veed to ensure adequate penetration and fusion of the weld.
- Parts should be separated slightly to allow better penetration of the weld.

Safety Procedures:
- Ensure welding cables are connected to the appropriate power source.
- Select appropriate electrode diameter based on the thickness of the work piece.
- Set the welding current based on the size of the electrode.
Welding Positions
- Flat position: Welding performed from the upper side of the joint with the face of the weld approximately horizontal.
- Horizontal position: Welding performed on the upper side of a horizontal surface and against a vertical surface.
- Vertical position: Welding performed with the axis of the weld approximately vertical.
- Overhead position: Welding performed from the underside of a joint.
V-Butt Joint Experiment
- Objective: Prepare a butt joint using Shielded Metal Arc Welding Process.
- Materials: Two M.S. plates (75 x 50 x 5) mm^3 -2 Nos.
- Tools: Welding transformer, connecting cables, electrode holder, ground clamp, electrodes, chipping hammer, welding shield.

Procedure:
- Fill the metallic pieces to the desired size.
- Bevel both pieces to create a V-groove.
- Clean the metallic pieces of rust, grease, and oil.
- Connect the metallic pieces to the transformer terminals.
- Select the electrode diameter based on the work piece thickness and hold it in the electrode holder.
- Set the welding current according to the electrode size.
- Turn on the power supply and strike the arc.
- Perform a test weld.
- Complete the full weld, removing slag after each section with a wire brush or chipping hammer.
