Milling Definition
- Milling is a metal-cutting technology using a multi-edged tool (multi-toothed cutter) to remove metal.
- The tool performs the cutting motion, while the workpiece (mounted on the milling machine table) executes the feed motion.
- Milling techniques are classified based on the tool axis position relative to the workpiece and tool type.
- Tool axis can be horizontal or vertical.
- Cutters can cut on the side, end (face), or both.
- Milling is commonly used for flat surfaces, slots, contoured surfaces, stepped surfaces, and screw threads.
Milling Operations
- Peripheral Milling: The milled surface is parallel to the cutter's axis of rotation. The cutter has teeth on its periphery mounted on an arbor. Used for flat/contoured surfaces, slots, and keyways.
- Face Milling: Produces a flat surface perpendicular to the cutter's axis. May also cut on periphery, generally preferred for flat surfaces due to tool economy and simplicity.
- End Milling: Uses a cutter with teeth on both the end and periphery. Versatile for slots, recesses, and profiles. Less rigid than other milling cutters due to high length-to-diameter ratio.
- Slab Milling: Peripheral milling using cutters for wide flat surfaces. Can remove significant material.
- Form Milling: Cutter edges are ground to a specific shape to transfer that form to the workpiece. Common for gear teeth.
- Gang Milling: Uses multiple cutters on one arbor to produce multiple surfaces in a single pass.
- Straddle Milling: Uses two cutters on one arbor with a space between for cutting two surfaces in one pass.
- Fly Cutter Milling: Uses a single-tooth cutter for face milling operations. Useful in toolrooms for limited production runs.
Milling Techniques
- Up Milling: Cutter rotates opposite to the workpiece feed direction. Lower feed rates and risk of workpiece movement.
- Down Milling: Cutter rotates in the same direction as the workpiece feed. Can lead to high material removal rates. Risk of cutter "climbing" on workpiece due to insufficient stiffness.
Face Milling
- Tool axis is orthogonal to the surface to be machined.
- Peripheral cutting edges are also used, improving surface quality.
- Down/up milling procedures alternate. This compensates for force deviations and allows high metal removal rates.
Form Milling
- Cutter shape dictates the finished workpiece contour.
Milling Machine Classifications
- Horizontal Spindle Milling Machine: Spindle axis is horizontal; used for most general milling operations.
- Vertical Spindle Milling Machine: Spindle axis is vertical; better for machining surfaces aligned to the vertical plane.
Milling Cutters
- Differences between pointed and round-cutting edges of cutters.
- Shape of cutter (slab milling, side & face, single-angle, double-angle, concave, convex, involute gear, etc.).
- Cutter selection criteria: bore size, cutter diameter, width, shape, tooth formation.
